[How we work](https://cyanorbit.com/process)

Off-the-shelf ERP software forces a manufacturer to bend its bill of materials structure, its costing method, and its shop-floor reporting into whatever the vendor's data model allows. For a plant running make-to-order and make-to-stock lines side by side, or reconciling standard costs against actual scrap rates, that mismatch shows up as workarounds in spreadsheets within the first year.

We build ERP systems around the way a specific plant actually runs: multi-level bills of materials with engineering change tracking, MRP runs that account for real supplier lead times instead of static defaults, and shop-floor data collection that captures labor and machine time as it happens rather than through end-of-shift paper logs. Lot and serial traceability gets built in from the start, since retrofitting it after a customer complaint or a recall is far more expensive.

The result is an ERP that reflects the plant's actual routing, work centers, and costing method, connected to whatever MES, PLC, or barcode scanning infrastructure already exists on the floor, rather than a generic system the plant has to work around.

The problem

## What makes manufacturing projects different

- ### Bill of materials structures that do not fit generic ERP
Multi-level BOMs with engineering change orders, phantom assemblies, and configurable options need a data model built for them, not a flat parts list forced into a template designed for simpler products.
- ### MRP runs that reflect real supplier lead times
Material requirements planning is only useful if lead times, safety stock, and lot-sizing rules reflect actual supplier performance, not the defaults a generic ERP ships with.
- ### Shop-floor data collection without paper
Labor and machine time recorded on paper travelers arrives days late and full of transcription errors, so production data needs to be captured at the work center as the job happens.
- ### Lot and serial traceability for recalls
A recall or customer complaint requires tracing a lot forward to every shipment and backward to every input material within hours, not days of manual record digging.
- ### Costing methods that match how the plant actually operates
Standard cost, actual cost, and average cost methods each produce different variance reports, and picking the wrong one for a given production model distorts margin visibility for every part built.

Scope

## Features we commonly build

- ### Multi-level bill of materials
BOM structures supporting phantom assemblies, engineering change tracking, and configurable options, so the parts list matches how the product is actually built.
- ### MRP and production scheduling
Material requirements planning runs against real supplier lead times and safety stock rules, generating purchase and work orders sized to actual demand.
- ### Shop-floor data collection
Terminal or tablet-based time and quantity capture at each work center, feeding labor and machine hours into job costing in near real time.
- ### Lot and serial traceability
Forward and backward traceability from raw material lot to finished goods shipment, built to support a recall investigation without manual record searches.
- ### MES and PLC integration
Data exchange with existing manufacturing execution systems and programmable logic controllers via OPC UA, so machine data flows into the ERP without duplicate entry.
- ### Standard, actual, and average costing
Costing method configured to match the plant's production model, with variance reporting that shows where actual cost diverges from standard.
- ### Quality and nonconformance tracking
Nonconformance reports tied to the specific lot, work order, and operator, feeding corrective action tracking without a separate paper-based quality system.

## Compliance and standards

- ISO 9001 process documentation support
- OSHA recordkeeping
- customer-mandated traceability requirements

## Common integrations

- existing MES/SCADA systems
- OPC UA-connected PLCs
- EDI with suppliers
- NetSuite
- barcode/RFID scanners
- QuickBooks

Approach

## How we run these projects

We start on the shop floor, not in a requirements document: walking the routing for a representative part from raw material receipt through shipment, and recording where paper travelers, spreadsheets, or a legacy system currently hold data that the new ERP needs to own. That walk-through shapes the BOM, routing, and work center data model before we design a single screen.

We build and pilot the shop-floor data collection module against one production line first, since that surfaces integration issues with existing PLCs or barcode scanners before the rollout touches the whole plant. MRP and costing logic get validated against a set of real historical work orders, comparing the system's output to what actually happened, before cutover. Code and infrastructure stay in your control from the first commit.

FAQ

## Frequently asked questions

Can a custom manufacturing ERP handle multi-level bills of materials with engineering changes?

Yes, we build the BOM structure to support nested sub-assemblies, phantom items, and revision history tied to engineering change orders, so a change to one component correctly cascades to every assembly that uses it. Generic ERP templates often flatten this structure in ways that cause errors once a product has more than a couple of BOM levels.

How does shop-floor data collection replace paper travelers in a manufacturing ERP?

We install terminal or tablet stations at each work center where operators log start and stop times, quantities completed, and scrap directly against the work order, feeding that data into job costing as it happens. This closes the days-long lag typical of paper travelers and cuts down transcription errors that distort labor cost reporting.

What is lot traceability and why does a manufacturing ERP need it built in from the start?

Lot traceability means being able to trace a specific production lot forward to every customer shipment and backward to every raw material lot that went into it, which is essential for handling a recall or customer complaint quickly. Retrofitting this into an ERP after it is already running production data is far more expensive than designing it into the schema from day one.

How long does it take to build a custom manufacturing ERP system?

A focused system covering BOM management, MRP, and basic shop-floor data collection for one plant typically takes several months, with MES or PLC integration adding meaningful time depending on the existing equipment. Multi-plant rollouts or complex costing requirements extend the timeline further, and we scope this concretely during discovery.

Does the ERP need to integrate with our existing MES or can it replace it?

Either can work, but the right answer depends on what your MES already does well. Many manufacturers keep an existing MES for real-time machine monitoring and have the ERP consume that data via OPC UA rather than duplicating shop-floor control logic that already works.
